Mixing and emulsion troubleshooting

Why Can More Mixing Make Desalter Performance Worse?

Mixing must create enough contact for salt transfer without producing droplets that the electrostatic field and settling zone cannot separate. When performance worsens after a mixing change, the direction of the change is evidence.

Local review draft · 9 September 2026 · Technical review: electrostatic-desalter-expert
Engineering summary. Do not keep increasing mixer differential pressure in response to one high-salt result. First validate the sample, preserve the pre-change baseline, and compare outlet salt and water, rag/interface, brine oil, voltage/current and wash-water conditions on one timeline. Improving salt transfer while worsening water separation indicates that the optimum has been crossed. The correct operating point is crude-, equipment- and project-specific.

The field dilemma and risk

Outlet salt is high, so the mixer is opened further. Salt may initially improve, then water, emulsion, current or brine oil deteriorates. Continuing in the same direction can conceal the optimum, overload separation, disturb the interface and create a false electrical diagnosis.

What is easily misdiagnosed

  • “More mixing always removes more salt.” Contact improves only until droplet breakup makes downstream separation harder.
  • “Higher outlet water proves insufficient mixing.” It can also be the signature of excessive dispersion, interface problems or limited settling.
  • “Mixer position equals mixing intensity.” The relevant hydraulic effect depends on flow, fluid properties, valve characteristic and the actual differential pressure.
  • “A current rise means the power unit failed.” Finer water dispersion or water encroachment can change electrical loading.

Decision mechanism

Contact-limited branch

After a small approved increase, outlet salt improves while outlet water, interface, brine and electrical behaviour remain stable. This supports inadequate oil-water contact, but sampling and wash-water quality still need confirmation.

Separation-limited branch

Further mixing gives little salt benefit while outlet water, rag, brine oil or current worsens. This supports over-dispersion or insufficient downstream coalescence and settling capacity.

Step-by-step troubleshooting path

1. Validate the trigger

Repeat questionable salt and water results using the approved method and representative sample. Confirm that the change did not coincide with a crude, throughput, wash-water, temperature, chemical or interface change.

2. Record the real mixing variable

Capture mixer differential pressure together with flow and valve position. Do not compare valve position alone across different rates or crude conditions.

3. Build a before-and-after timeline

Align mixer differential pressure with inlet/outlet salt and water, wash-water rate and quality, crude blend, temperature, throughput, demulsifier, interface/rag, voltage/current, trips and brine appearance.

4. Look for the turning point

Determine whether salt improvement continues, plateaus or reverses as water separation indicators deteriorate. A turning point is more useful than an isolated “good” result.

5. Run a controlled step test

Within approved limits, change only mixing in small planned steps, allow the project-defined stabilization time, and sample both desalted crude and brine. Return to the verified baseline if risk indicators deteriorate.

6. Escalate when the response is not reproducible

Check mixer condition, differential-pressure measurement, distribution, wash-water injection, interface measurement, chemistry and representative electro-dehydration testing. Electrical or internal vessel inspection requires qualified isolation and approved procedures.

Cause-to-direction map

  • Salt improves; water and brine stay stable: contact limitation is plausible; confirm across representative samples.
  • Salt plateaus; water or rag increases: stop chasing salt with more shear and investigate separation capacity and chemistry.
  • Brine oil rises after the change: check interface, emulsion and withdrawal hydraulics as well as mixing.
  • All electrical channels rise together: check conductive water loading and interface before assigning an electrical fault.
  • No process response to the indicated change: verify valve movement, differential-pressure signal and flow path.

Operator checklist

  • Approved baseline and exact change time
  • Mixer differential pressure, flow and valve position
  • Inlet/outlet salt and water with sample method and time
  • Wash-water source, quality, rate and injection point
  • Crude blend, throughput, temperature and demulsifier change
  • Interface/rag, brine oil/solids, voltage/current and trips
  • One-factor test owner, safety boundary and review point

Applicability boundary

This framework does not prescribe a mixer differential pressure, valve position, wash-water rate, chemical dose, temperature, voltage or guaranteed outlet quality. The acceptable range must be confirmed from crude behaviour, mixer and vessel hydraulics, electrostatic system design, representative testing and site procedures. Never defeat protective trips or exceed approved process and equipment limits.
